Didn't mean to ignore yur message- I didn't realize I had one until today! We exchanged the mower and have used the new one to do the entire lawn twice. Have had no recurrences of the safety key problem. You could tell immediately that the circuit board was aligned better with the housing. I've added the full details to my review of the mower. Good luck with yours- would suggest an exchange if you've already replaced the circuit board b/c I really think it's not the board itself but the mounting that causes the problem.
